A writer whose headsets keep breaking at the same mechanical weak point - the articulated joint connecting earpiece to headband - decides to design and 3D print a replacement using OpenSCAD. Instead of replicating the fragile ball or rotating joints found in commercial headsets (JVC, Logitech, EPOS), the design uses a one-piece zig-zag leaf spring that flexes in multiple axes without a separate joint assembly. The original drivers, microphone, and electronics are reused, with the new print-in-place headband and spring design shared on GitHub for others with a broken donor headset.
